Maximum Span in Bridge Design: How Far Can You Span?

Imagine a strand of filament suspended in mid-air, spanning the gap between two walls — that is exactly what bridging is. The printer stretches molten plastic from one point to another with nothing underneath for support. When dialled in correctly, bridges let you print the top edges of holes, doorways, and open structures without any support material. But every bridge has a breaking point, and as the distance grows, sagging becomes inevitable.

Why Does Bridging Work?

The secret is cooling. If the filament solidifies quickly while being pulled between two endpoints, it hardens before gravity can drag it down, forming a straight line. That is why the three most critical bridge settings are:

  • Aggressive cooling: The fan should run at full power across the entire bridge so the strand freezes instantly.
  • Bridge speed: In most cases, a slightly slower — or material-optimised — speed produces a cleaner line.
  • Flow rate: A mildly reduced flow rate during bridging noticeably cuts down on sagging.

How Far Can You Span?

In practice, with a well-tuned machine and PLA, bridges of 5–10 mm come out nearly perfect. The 20–30 mm range is still acceptable, though slight sagging may appear. Bridges of 50 mm and above are the danger zone; support material or a design change is usually required there. These figures vary by material, cooling, and machine, so the best way to find your true limit is to print your own bridging test piece.

Solving the Problem Through Design

Rather than fighting long bridges, you can eliminate most problems by designing your model intelligently. Breaking up a wide gap with a chamfer or a small arch shortens the bridge distance. Printing the part in a different orientation can sometimes remove the need for bridges entirely. Using a teardrop-shaped opening instead of a circular hole above a bridge is another classic solution.
