What Is FDM Tolerance? Correct Clearance Values for Press-Fit and Snap-Fit Parts

If a lid feels like it will snap when you push it into place, or it rattles around loosely in your hand, the problem almost certainly lies in the FDM tolerance values in your design. In FDM printing, molten filament spreads and shrinks slightly as it cools, so two parts that fit perfectly on screen will end up overlapping — or leave an unwanted gap — in real life. Getting tolerances right is the key to snap-fit and press-fit parts that seat on the very first attempt.

Why Can’t Tolerance Be Zero?

FDM is an additive manufacturing process, and variables such as nozzle diameter, flow rate, print temperature, and cooling speed all affect final dimensions. Outer surfaces typically come out slightly larger than designed, while inner holes come out slightly smaller. This is why you need to leave a deliberate gap — a tolerance — between two parts that will mate together. Distributing the gap equally across both mating surfaces yields more consistent results than concentrating it on just one side.

Recommended Clearances by Fit Type

The clearance value you need depends on the application. The ranges below are a good starting point for a 0.4 mm nozzle at standard quality:

  • Tight (press) fit: 0.10–0.15 mm total clearance. The part is driven home with a mallet or firm hand pressure and is not intended to be removed.
  • Sliding fit: 0.20–0.30 mm. Parts can be inserted and removed by hand with a light frictional feel.
  • Loose (free) fit: 0.35–0.50 mm. For hinges, gears, or moving joints — the part rotates or slides without binding.

Material also plays a role. PETG and flexible filaments tend to stick together more than PLA, so keeping clearance near the upper end of the range makes sense for those materials.

Verify with a Test Piece

Printing a small tolerance test block for every new material and machine combination saves hours of trial and error. Print a single test piece that covers several clearance values and see which one gives you the feel you want. Record that value and use it as your standard for future projects.
